When does corrosion start in simulations of e-coated edges?

Abstract

The protection against the complex process of corrosion in automotive application is a money and time intensive task. Therefore, in the course of digitalization, a finite element based approach to simulate corrosion for an industrial application has been developed. In this kind of simulations a well-defined pre-existing defect and a clear definition of corroding boundaries is necessary to start the computation. Objective of this work is a model for the time-dependent prediction of coating failure with particular respect to edge geometries. Hereby, it is expedient to apply existing material models on typical constructive weak points in relation to corrosion, particularly when no direct contact between electrode and electrolyte exists. The developed model considers the corrosion process as a direct current circuit under dividing the geometry in sectors of different loads. The specific properties of each sector are expressed with time- and position-depending impedance functions. The implementation is shown by means of various edge geometries with differently overlapped coatings and thereby, the behavior of rectangular, round and cut edges in chloride solution is numerically solved under usage of the Arbitrary Lagrangian-Eulerian method. Input values are determined from electrochemical measurements like electrochemical impedance spectroscopy with special measuring cells for edge geometries. The validation of the model is implemented by macroscopic observations and cross-section analyses which indicate a qualitatively good analogy to simulative results.
